I have used your approach and I am able to send async mails, but dont know why my renderer is ommiting h:outputText tag in my templates.
Of course I added :realApp.addComponent(HtmlOutputText.COMPONENT_TYPE, "javax.faces.component.html.HtmlOutputText");
Anyone have an idea why its not rendering this tags ?

It seems that RenderKitImpl object after creation has null renderer for
HtmlOutputText.COMPONENT_FAMILY, "javax.faces.Text"
so i have to add one with overriden methods.
Strange because other components like UIRepeat etc. were rendered properly.

I still get the following Exception: java.lang.IllegalStateException: Application was not properly initialized at startup, could not find Factory: javax.faces.context.FacesContextFactory. (JBOSS 4.2.2, jboss-seam-2.1.0.SP1)

I have an MDB actually running a spring batch and at the end of the batch it injects a Seam component which sends the email.

But when we try to upgrade to seam 2.1.x it breaks.cheers

I don't think Pete reads every message, so instead of holding off (sitting back?) or asking him for a solution/tips/... here, it would be better to report the issue in jira so everybody knows it is an issue. Or if there is already an issiue in jira, vote for it.
